Well, I've been fighting with a few parts at work since last Wednesday, and I thought I'd share a bit of what we actually do where I work.
The parts are an assembly for a Forming Die, using heat and vacuum to create a pocket in which a "cannula" will be sealed. That's a sort of an I.V. needle...
The problem has been, the die is a big plate, 1.25" x 6.1" x 15.5" with pockets in it.
But the bitch, is that the formed pockets need these little "tear drop" shaped features in them, and they're undercut, so the engineer had to design separate pieces and insert them into the die.
These parts must match PERFECTLY, or the lines will show up in the plastic packaging.
I had to design a "jig" to hold the little bastards so we could machine all around it in one shot.
The inserts are less than an inch square...
I finally got everything dialed in tonight,
Here's a few pics of one of my many test plates...

Wow. That's some precision work! Nicely done.
Does that kind of stuff drive you crazy, or do you like the challenge?

I'd much rather do stuff like this than the normal boring stuff we do.
This particular project is taking a bit too long, but I wanted to make sure it was as good as it could get.
The engineer that drew these parts is very...particular. ;D
He's also the one that helped me with my neck pocket on my aluminum guitar project.

Taking care of co-workers who also help you out is just good strategy. I'm sure he'll remember that when you ask him to help you with your Aluminum Flying V. heheh.
I liked the colored font...

So what are those teardrop thingies for anyhoo, Bo? Well, I'm not sure exactly...maybe they help hold the cannula steady in the package.
I can find out for sure and I'll post back.
I'll also take some pictures of the "jig" I designed to hold the inserts. Kinda cool how we did it.

I forgot to ask about the tear drops today, but I will find out next week.
Here's a shot of the finished form die. Here's a couple shots of the jig I designed to hold the inserts.
The jig was precision machined to fit the inserts perfectly, so there would be no movement while machining.
Cudos to the machinist that set it up and made it...
Oh, and by the way, that's not a lathe, it's a 4th axis attachment that goes in one of our mills. ;D
